Here is the progress so far. The material is EVA foam. I drew out my patterns from in game and screen shot references. The tools used were a dremel with a worn sanding bit for carving, an x-acto hobby knife for cutting out the pieces, and a heat gun for shaping the foam.

The black piece on the thigh armor is corduroy fabric.
 
Here is a closer look and the piece that goes on the back of the hand. It is a single piece of EVA foam carved with the dremel and detait added with a heat knife tool.

Here is the chest piece pattern. I first draw out a scale image on graph paper, each block equaling an inch, then I used a thin newspaper like sheet with an inch grid on it, you can purchase this at game/hobby stores that sell D&D, or other table top and pen & paper games. Once the pattern is drawn out ( being sure to add a few inches on any part that will curve because curving a thick material like the foam, some length will be lost) I then used 3M mounting spray adhesive and mount the paper on thick poster board ( any thicker card stock will work). Then I cut out thin sections and make a stencil and transfer that to the EVA foam.
 
Looking great! I hadn't thought of using posterboard as a stencil, that's a great long-term way to save a pattern.

(If you're having problems finding that grid paper in game stores, it's also sold in many fabric stores as pattern-making paper. Haven't done any price checks to see where it might be cheaper....)
 
harbor freight usually has some for 9 bucks or so. You can also get coupons by signing up for their news letter. For small thin sheets hobby lobby or michael's craft stores sells packs and individual pieces.

I bought several packs of the Harbor Freight EVA foam pieces. They're a lot cheaper quality, lot's of air pockets in the foam, less rigid. You get what you pay for sadly. The best store bought that I have found, are at Lowes.
