I was so in the zone when I was doing it, I just forgot about taking build pictures! :-[
Aaaanyways! Here is the good stuff now. I got the saber hilt like 6 months ago from a member on FX forums. It is an iprops hilt and completely CNC'd. It was never really intended for conversions but it was always possible. So I had to start thinking about the switches and how to install all the good stuff in the lengthy 1" tube. :-\
I turned to 3D again and asked Steve & Jeffrey @ Force Relics to design me a tube chassis, switch ring and speaker holder using the dimensions I gave them and they came out great first time. This meant I could be sure the switches were in place securely, the speaker could be at the base of the hilt nicely and all the electronics would be isolated from the grounds of the hilt.
The switches are simply momentary switches with 8mm plungers and then once exposed on the saber I machined down the screws so just the button heads were left and glued them on using hot glue. I used hot glue because if you pull with pliers you can remove them. I’m not a huge fan of super glue.
With regards to the heat sink, I custom machined one on my mini lathe, which is held in using one of the screws on the emitter. The sink itself is copper since I am using a LEDengin LZ4 10W. It has a custom aluminum shroud for it too that I machined and threaded.
