Thanks for all that chamfer info!! Looks like I've got a little filing to do!

You know, it's funny, I wanna say that this lightsaber (aside from maybe the Graflexes), is probably THE MOST replicated lightsaber out of them all, there have been SO MANY runs over the years, and one-offs, it's nuts.

And this is the first time I think that anyone has nailed it as thoroughly as this!

This is precisely what BRRogers and I were trying to do. Lots of Heroes. Many idealized... most actually... and a couple attempts at canon... but usually the most accurate ones are the ones that folks like yourself have done as one-offs in their shop, and usually static.

BR and I wanted a full FX capable hilt that was as uncompromising on accuracy as possible.

I think we are very nearly there.

I am now working on all the machinist technical drafts and drawings (projected drawings, thread instructions, notes, etc.) to get this sucker ready for prototype.

Yes KevinHotchkiss, that is the plan. Soon.
 
Thanks for the high praise fellas! It really means a lot coming from such distinguished and particular folk. I hope this project will become one among many examples of why TheRPF is such a great community and resource for accuracy and quality :)
 
Working on editing the top of the thread today with some of the other determinations and discussion.
Will be adding a Surface detail section reference (hopefully Halliwax enjoys it).
And perhaps pull out some other details that haven’t previously been discussed.
 
Incredible, I might have already said that though haha

There is a. 1/8" hole at the bottom of the nipple, although I'm unsure how far it goes down through the neck

Is there photo reference for that? Casting? Seen it on the MoM display?
 
Sorry I should have said, I have two castings and they both had it. Have it, I should say. I haven't seen an exhibit photo down the nose though and I've always been curious if it was a shallow hole/dimple or a mounting hole

This is the closest to down-the-Barrel shot we’ve found. Hard to confirm if it is actually there: and since both of your castings have it: it’s possible it came from the 1st gen casting.

Might have to leave it out. But luckily that’s an easy mod

From what I remember the cast I have doesn’t have a second hole on the nipple. Wow don’t say that out loud. Tom, could you post a photo of that second hole?
 
Actually if the cast I have doesn’t have the second hole while tom’s does, then that probably indicates that the saber originally didn’t have a second hole. It might have been included later.

This is the closest to down-the-Barrel shot we’ve found. Hard to confirm if it is actually there: and since both of your castings have it: it’s possible it came from the 1st gen casting.

There are some ambiguous marks like the dimple in the emitter, etc.

I don't plan to introduce those minor cosmetics because it would be added costs when folks can do them at home
 
Sorry guyys, I should clarify
I'm at work so I'll post a pic later in the evening. This is not a dimple or mark. If you look down the nipple hole, at it's base is a second hole leading deeper into the emitter. It's about half diameter and centered. It's obvious to me this was part of the blade mounting system for the Arizona shoot. Likely for a tang that runs deeper than the nipple. 1 cast I have is a recast of the famous run on here, and another is 2 or 3 gens down the road and both have this detail.

When finishing mine I drilled the hole deeper because I like adding things like that to my casts (tapping real screws into the resin when there are screw heads cast in, etc.) In the cast it went only so deep, probably because they clay-ed up the hole for the mold.

Not trying to be pushy, just thought it would be cool to bring up
 
Maybe try experimenting with... eeerrr the name escapes me. The bit you use to center a hole in a lathe

I’m no machinist but use this to predrill holes

They're center drills, as H says. Their actual use is to put a short cone in the end of bar stock when you need to support it with the lathe tailstock's live or dead center. I use them most for the same job as Haliwax.

I think thd means something more like this, which is a re-ground drill I use to make counter sinks in metal for flat head screws.

Same thing could be achieved here by counter boring a drilled hole with a larger diam drill then flattening the bottom with a normal end mill.

This is also my guess.

Not enough depth in the static cap to do this tho. It would punch through
 
Here we go, I just put a drill bit in the hole that already existed, and burrowed it deeper. The hole did not have a pointy bottom like it was the result of hollowing out the nipple. It was another flat cylinder, I guess, since it was plugged to mold it.

Here is a photo of the 1st gen display casting.
Seems clearly flat inside the nipple but I suppose that could've been a clay dam to fill a center hole.
I haven’t been around long enough to know how many 1st gen castings were supposedly made before the other generations....


My other question would be: if the castings didn’t have the pommel hole I wonder if one of the later casts might’ve had 1/8” hole drilled into the emitter simply so it could be mounted for painting prior to being cast again
