Also, from the last 2 photos you've posted, I still can't tell if there is a groove in the emitter or if that's just paint and left-over shadows. Thoughts?

If you mean the emitter plate, is it recessed, the way I see it, the emitter plate thins out at this point and gets a slight pitch to it. This causes light to hit the front of the face differently and as a result you get the two tone effect that MR and many others have seen as a recessed emitter plate.

Unlike the replicas out there, those come knobs are just nuts I found out. I've got some coming from transcriptors - do you think people cut the heads off a screw with the same threading and use that or something?

No need to cut the head off of a screw. Just use a m6 set screw. You dril the hole into the saber body, thread the hole, insert an allen into the hole and then screw the nut on top of the allen.

Depending on the threading of the cone nut, you could use a grub/set screw. Save the extra step of trimming threaded rod or a larger screw.
