Greetings fellow builders and browsers.

My name is Leander and I am a student, I study Industrial Design Engineering. and in my spare time (which isn't much) I am a total geek :lol Obsiously I am a great fan of the Ironman movies.

after looking at the many many projects here I've decided to give it a go myself..! well to be honest I've been building my Ironman costume ever since I joined here, but I've never shown any of it!

Now is the time to change all that!

I'm making a Iron Man Mark IV build. I'll start with thanking Robo3687 for using his files, and Shark for his helmet model and ofcourse all the people who unfolded those pieces for them.

My goal is to complete a full Ironman Costume for myself made by myself. I don't mind lots and lots of criticism (since I want to make it as acturate as possible) however keep it friendly and in a way that I can work with it.

I'm starting off with a helmet and 2 neckpieces which'll be part of my portfolio at the university.
1 neckseal will be a hardened not wearable neckpiece just for show.
1 neckseal will be one crafted out of foam and it'll be wearable

Currently working on:
Electronic eyes for the helmet
Hinges for the helmet

First few questions and problems:

I live in the Netherlands, and I'm using "Polyester Reparatieset" (Polyester repairkit) From Gamma. however this is 250ml and I think a lot more expensive then it could be. I also have problems with multiple layers of resin, since I can tear them off eachother once they have dried. And problems with mixing (sometimes it wont get hard and other times it will almost set on flames :p ) Anyone know a good supplier in the Netherlands, saw some 1:1 materials will those work?

2nd problem is the neckseal. The pepmodel shows the different parts in eachother? how should I assemble them? Iam correct if I resin them sperately and have them slide in eachother so I have some neckmovement? anyone have a picture?

Hi! I don't know much about materials for hardening, I just use what someone told me to get at a store near me. But yes, if the neck comes in pieces they should be hardened separately. Or you can do what a lot of people do, finish it as one solid piece and make a copy out of rubber so you can move around in it. You're crazy for using my helmet though heheh.

Thanks Shark, I think I'll mess around with the neck, it's not a big part anyways. so it's easy to do over again if it fails.

haha well in my opinion you helmet looks the best like the ones in the movie. And it's pepped and looking rather nicely.! I am afraid to resin and bondo it though, I don't want too fail since it took me quite some time to pep but was well worth it.. got my dremel ready and I am anxious to start.!
I considered closing the eyes and creating them afterwards from some plastics I have lying around, but in the end pepped all..

Or you could ignore Shark and do the easiest thing possible: Foam the Neckseal. It will remain flexible and will be more comfortable and cooler than rubber. Plus you don't have to worry about being allergic to it or the expense of the materials to make a cast. Not everyone is filthy rich Shark.:lol

Oh and sorry Shark, I'm obsessed with Foam lately.:cool

Finally some pictures.. been busy but that's the way it's going to be, I can do a lot in a week and then the next 2 weeks nothing. wish I had more time to spend on my Ironman suit. I love working on it.

I bought some materials from a store nearby specialized in all kind of resins and stuff..

this is what I bought

the first item is to make my papermodel harder.. I've sen people add one layer of resin on the outside without fiberglass but this product is specially made to do just that.. also great for cloths (maybe some ideas for you all)

This is my Resin.. it's fairly cheap compared to the small ploy-ester repair sets I used to have and it mixes better (2:1) instead of (50:1) also the hardener is a liquid so I have less problems mixing them together.

last but not least the fiberglass.. this is a special weave which easily forms around curves surfaces, so I thought it would be ideal for my suit

I just applied a resin coat on the inside. will post more once it is dry.

I don't really like the bumps it has but I guess I'll smoothen that up with bondo lateron..

This pep looks awesome! I love how clean it is. I couldn't watch the video, but I'm guessing you covered the paper in some kind of hardener? I wonder if there's anything in the US that would work the same? It seems like a wonderful addition to Pep projects. :)

Keep posting pics, we need more good iron man builds.

yeah the video shows of a woman making a statue out of a wireframe, given body with aluminum foil then covered with cloth dipped in the Paverpol.. even cloth will get stiff and it dries up transparent.

Been spamming my own thread today :p but I have a question. my helmet is pepped and hardened.

I'm just wondering if I should fiberglass the inside now or seperate the Head, Faceplate and Jaw first?

I'm afraid that if I seperate them they wont fit together as perfectly as I hope them to fit.. and on the other hand fiberglassing before seperating is hard to reach and it might be hard to seperate them again lateron.

any thoughts or advices?

Hehe I have not been sitting around waiting for an awnser..!!
Still don't know how to fiberglass the Helmet though.. also thinking about putting a bondo layer on the inside, then fiberglass so I can dremel the side lines lateron without going through the fiberglass... again tips and thoughts about this are welcome..!! (kinda hoping on some before I continue)

The left colar plate is fiberglassed, the right one only hardenned.

And a boot, the heel is already fiberglassed with my old resin.. I might redo it since I have better materials now.. the rest of the boot is already hardenned

Hi leander!...I recommend to you put a little bondo on the inside only in places where you use the dremel to the lines, for weight reasons. then apply fiberglass around the inside and finally separate the pieces.
At least that's what I did

yeah no harm done to the helmet.. yeah seems like the best idea to bondo around the lines. but was worried the resin wont stick or something. Since the helmet is the hardest part to pep I'm afraid of messing it up. but I'm more confident and will start on it tomorrow

wow ... this is coming out nicely ... I am getting closer to this stage of my build and really like that clear hardening agent you used ... how stiff is it after it hardens compared to the fiberglass resin? I would also agree that putting some bondo where you plan to dremel will help with the wieght after completion and it should not affect the bondo adhesion when you fiberglass it ... i will keep a watch on your progress ... me and JMar are doing a co build type thread to help each other and stay motivated ...

yeah it has about the same stiffness as a coat of resin, but in my opinion it keeps the surfaces a lot smoother. The paper soaks the Paverpol up and bubbles up a bit. This scared me the first time, but when it dries up you can't tell anymore that it has bubbled up.
