Hey all,

I'm considering making an orchid armor set for my wife. I want to be highly flexible so it's comfortable to wear. Was thinking of a brushable smooth-on urethane rubber tinted green. I have the material to design it on a mannequin but I'm not sure how to mold it. The waist is an hourglass shape so I don't think I can make a flat cast. Looking at the pictures I reference how would you guys go about it?

I think if she wants it really wearable, do the whole thing out of leather. You could ge the shapes by wetting it and then dyeing or painting the leather. Forget trying to cast it. But if you were to sculpt, mold and cast, use maybe a cast-able foam for the armor.
 
You could mold it flat. Some urethane rubber have a longer cure time but can be removed from the mold in about
90min, fully cure in 24hours (Smooth-on Task 16 i believe). so, mold it flat and before it fully cures, tape it around a body form to set the shape over night.
 
Thank you for the responses guys. The two reasons I believe neither of your ideas would work is a the original outfit does not look to be leather but more like a carbon fiber harden type. And second I don't think I could do a flat mold and then stretch it because stretching it would distort the pattern that I have. It's that darn hourglass shape that looks like it would prevent me from doing flat molds that could later wrap around the abdomen and waste. I'm thinking about doing a life cast of my wife's midsection and building the suit onto that cast. I'm thinking I could do a two-part mold of silicone and then paint on the urethane. The bra cups straps and the corset tiedown piece are all separate and should be no problem to cast. It's just a two-piece corset that has me baffled.
