Kids Halo armor - recommend cheap materials?

Hi all,

Wondering if anyone's attempted kids sized Halo armor. My 8 year old wants that to be his costume for Halloween (I like that he's thinking ahead) - and has never even played the game. :$

Anyway, looking for suggestions on how to do it on the cheap since he'll outgrow it by next year. Looked at 405th.com and there's lots of good stuff there but it's all for the hard core adults (like us)... and I don't want to spend hundreds on it (thousands?).

Cheap armor material recommendations? I see that they have a lot of paper (Pepakura?) stuff at 405th.com but I don't see that lasting through even one of the several Halloween events we usually attend.

Ok so I swear I searched on "Halo" but didn't see that thread. THANKS!

Mantis is a good guy and I'll likely bug him about this, but I'd still appreciate recommendations on cheap yet sturdy materials to build this out of. No vacuform table, no experience with fibergalss moulding etc... I've never attempted something like this, but I think (hope) we can pull something decent off.
 
fun foam...I did my son's 'o7 hallowe'en stormtrooper costume out of it. I think it cost me $30 in total.
 
If you resin and fiberglass the pepakura its hard as rock and will last. Overall, you could do an entire costume on around $100, especially if its smaller than an adult.
