I have made several cosplay items using eva foam and really like it, much more than pepakura/fiberglass/bondo.
But the downside is that foam is not permittable for the 501st.
So, can I make armor following the same eva foam templates but use Sintra instead of foam?

Sure, but some of the pieces will have to be vacu-formed.;)

vacu-formed? that doesn't sound like the typical thing done by your average homeowner (me).

Well, it depends on the costume and the parts you want to make. Shoulders for example are great candidates for vacu-forming.
Lots of YouTube videos on how-to vacu-form. Once you start, you will not be able to stop;)(y)
