I think I finally found something comparable here in the states to the foam you are using. It's called Cell Foam 88 and is cheap and readily available at many hobby and craft stores here. It comes in sheets of 11.5 x 11.5 x 5mm. They use it in architecture models and other crafts, can be sanded and painted easily too.

Looks really good. I am leaning more and more towards a foam build over my paper/resin one.....too far to give up yet. My next build deffinately. The foam you are using reminds me of the stuff I used to heat/sound dampen the firewall of my jeep.

The suite is going well. I will update soon. Making the templates and for everyone soon available also how to make depth detail parts / specs. with 5 mm foams. From my count 27 extra parts i designed (all above the legs ) redesigned. all questions will be in it. simple TIP for beginners. When you start building 1 session like...hmm..biceps, make both Left and right in the same time. scroll in pep prog 3D view for every possible angle (left, right, bottom and top) make the right assemble witch part you have to bend or in witch degree it has to be bend. When you placed both biceps (for example) next to each other you can see and feel you are going well. Use the glue inside also if some parts are not bend in the same degree as the other. when heat glue is inside you can bend it in the right position. Always think symmetric otherwise you next bicep build will be different. never ever ever ever never build one session first making left and the next day the right one

Gimmpy- How did your coated samples turn out?
Also, I found this website that will sell you a kit to allow you to mix our own coating to optimize properties.
They even have a fiber reinforced product to add for strength.

I really want to buy this kit to play with it and see if it can toughen up that foam. This won't happen until my desert storm batman is done. I got my project time full with that one.

Great build! I'm thinking about building something out of foam myself. I see the foam you used is called Depron but it's apparently hard to get in the US. I did some digging though, and I found this RC model maker forum post:

Which indicates that Depron may be also known as XPS aka extruded polystyrene. Which is another word for styrofoam, and the same stuff used for house insulation.
Now I know house insulation is pretty smooth, and tough. But in the 1" thicknesses at least it also doesn't bend much and instead prefers to simply snap. The same goes for the kind of stuff used in egg cartons.
So how does this Depron behave? Does it bend without heat? Will it snap cleanly when too much pressure is applied?

I must say....it's Awesome !!! Great to see the foam build again Nice 5 mm cut there. Super done mate. I will follow you keep up mate.What you could try as well is use something called 'smoothcast' by smooth-on. It's a 2-part plastic used for mold, but could also be used as a laminating resin.
