Usually cuts like that are to let the paper conform better to a compound curve, but the bends aren't enough to warrant separate pieces with tabs. Also, a fold wouldn't let the paper essentially expand or contract. It's possible that it would be fine without cutting, but usually you'll get odd waves because the paper is trying to curve in two directions at once. Note that I haven't built that exact model, but I've done a different Iron Man as well as other helmets so that's just my general experience.

It's a little hard to tell what's going on, but don't be afraid to cut pieces loose and then reattach them with a small rectangle of cardstock acting as a tab. Once in awhile I'll find I need to add an extra relief cut to a curve. Remember that you're mainly trying to define the edges and overall shape. You can always refine it later with an extra bit of filler (though generally you want to stick to skim coats). Nothing can't be fixed with pepakura.

No problem.

Out of curiosity, how did you scale your helmet when you printed it? Iron Man is the only helmet where I've been completely frustrated with the sizing. I'd like to do another one, but it seems a fine line between bobblehead and the opening at the bottom being too small. The one I did measures out great for my head size, but the opening doesn't even fit over my 5-year-old's head...

Cool, I understand. I used the "Sharkhead Dungbeetle" file on mine. I think I probably picked the hardest one, since it also has a separate faceplate and that was kind of a pain to line up into a one-piece helmet. Lesson learned, it's always worth shopping around and seeing what others have done and with which file. I'll definitely try again with a different file.

Thanks.

I dig. I found one called "jtm ironman helmet" that's all one piece and looks simpler than my first attempt, so I printed it out the other day but haven't cut it out yet. It also has a good bit of internal support pieces to help keep the shape right. The only thing is that it's WAY tiny if you don't scale it. I think I did two 10% increases and compared the width of the eyes to the one I already did to make sure I made it a bit larger. It also took awhile to rearrange everything to fit on letter paper (comes as A4), and one piece had to span two sheets. Anyway, I'll let you know if it turns out any better. Definitely post the progress on yours.
