Hey folks,I'm working on a Genji cosplay from Overwatch, and I started with the shuriken. My build was pretty simple, but it was my first time molding and casting with Smooth-On products, and it was pretty great.
First, I drew out an svg path in Inkscape based on the designs in the character reference kits from Blizzard. Then I pulled that path into 123D and extruded the full star into 3d.

When I was happy with the model, I printed it out on my da Vinci 1.0. I used brims to keep the points from curling up, but your milage may vary. I ended up going back a few times and tweaking the model before I was finally happy with it. Then I did a lot of sanding and priming and sanding and priming before the master was ready for molding. Newb-Tip, the primer I used actually kept the rubber from curing, so I had to go back and remove almost all of the primer from the master before I could mold again. Be wary.


When molding, I only cast half of the star. To get a complete shuriken, I would pour a second casting and then just as the plastic started to cure I would put the first half down on top, being careful to align the points. It works pretty well, but leaves a little bit of clean up work. Luckily, this plastic is super easy to sand.

Next was mass production and painting. I used Krylon cover max black as a base, with metallic aluminum on top. Then I used Tamiya smoke for the grooves and crevices, and Formula P3 (acrylic) Necrotite Green for the lights. I'm going to gloss coat for protection.

I'm super happy with how they turned out. I have my stl on Thingiverse if you'd like to print your own.I also have a ton of plastic left, so I'd be willing to cast some for people if there is interest. Maybe I'll make a project run thread.
