Full Sized Sw Lego Man - Any Tips?

Ever get a stray thought pop into your head?

Well, While looking at a SW lego trooper, I thought wouldn't it be great to do a full sized lego man in a sw costume.

The... "what if we made different costumes, and we could swap them round????

anyway - this stray thought is become more of a serious costume idea. So much so, that I really want to look into actually doing it.

I have the idea of doing it in a type of hard foam, so that its more flexible, like the swlego game..

My question is, though, has anyone got any ideas on how to do this or any tips that may help?

At C2 the LEGO people built a humongous LEGO Yoda employing "Temple of Doom" style child labor force to assemble flats and 2x8 bricks into hollow blocks. The resulting Yoda was aparently not completed (or only just barely) before it was time to tear it down a the end of the Con.
