Fixing a 'Glass Vader lid

I know that some of you may have seen this before on another forum. But I just can't help myself and am going to share it here as well.

Last October for Halloween I went as Darth Vader to a party at a bar. Was having a great time and all was going well. I took the helmet off and sat it on a table while I went to go to the restroom, (Another story altogether). When I came out the whole place was quite. It seems that when I was doing my business my Brother was fooling around with the helmet and lightsaber. Well, the helmet was in about 7 pieces on top of the table, and my Brother was on his hands and knees looking for any missed pieces.

The tusks on the mask were both broken off and took some fiberglass with them. I managed to patch it back to health with some bondo and a bit of airbrush work. The helmet took the worst of it breaking the face mount right off, and a few cracks here and there.

What follows is the repair of the helmet.


This first shot was taken after I took a grinder and ground the cracks into a V shape.

Next I laid up two layers of 'glass in all of the areas.

The whole helmet was rather thin with only one layer of fiberglass for weight reasons. I went ahead and added another layer on the inside bfore I reatached the mount.

After the 'glass had set up overnight I then ground it down to match the conture. Then just smeared a thin coat of bondo on to fill any imperfections.

After prepping the whole thing with 320 grit sandpaper I hit it with 3 coats of epoxy primmer to sit over night.

The next day I sanded it again with 320, and then followed that with 600 before handing it to my painter.

And here it is back at home safe and sound far away from my Brother. At this point I still needed to color sand it with 8000 and buff it out. I hope that you liked reading my little book.

you learnt it the hard way :(
i would just wear a modded rubies/ or DP CA helmet for trooping

very cool painting room. haah looks right out of the movie
 
2nd that, kill the brother and make the painter the new brother. lol

nice repair work. i just got me a MR ROTS lid off ebay, on the way, i plan on trooping to cons and such in it, i have one in Oct coming up. noone will touch it but me. and i sure aint gonna leave it sittin anyplace.

This reminds me painfully of the VM01 that i have in a box in about...oohhh...

Got a few questions, but first let me comment on the superb reconditioning job you've had done! :thumbsup

Now the questions:
  1. Is that a Portumac helmet? Difficult to see, but thought I'd just ask.
  2. The flanges seem a bit long on the dome and it sits a bit high on the face... any chance of a front shot of the helmet?
  3. Nice repair job on the dome, but how did you re-do the brow groove that separates the top of the helmet and the flanges? It doesn't show on your sanded and primed pictures, but are showing in the painted pictures

Glad you found all the pieces and could repair it - though... must have cost a lot of time and effort and money. Maybe that'll teach your brother not to be silly like that around your stuff in the future...
 
Kill the brother, and adopt the painter:lol OMG I'm still laughing, I love it! He felt worce than I did about it. To me it is just fiberglass and paint, something that I have been doing for a living for about 25 years now. I started working at a body shop in the early 1980's working at a place that repaird semi trucks and such. They started all of the new guys with 'glass work as the veteran guys hated it. When you had finished fixing a 'glass tilt front end the Boss wanted to see it before it went to the paint dept.. He would open and slam the thing shut several times and if it didn't crack again you could send it off.

I do have a modded rubies that I will wear in the future arround people that have been drinking. Or even anytime that I will be walking a few miles in it durring troops because it is about half the weight:thumbsup

Yes this one is a Portumac helmet that I picked up awhile back. And it has become my main trooping helmet for now. I didn't mod anything on it so far, and yes the dome does sit a little high on the face. I still kick myself for not reposining the mount on the inside of the helmet when I had the chanch:angry

Nice to see I haven't completely lost my ability to spot different Vaders.

No matter, you got a fine RotJ style helmet right there... and the dome did sit a little high in that movie, so no worries.
 
OK, I have this EXACT same helmet. I bought a painted facemask from a member awhile back for 200, and had to find my own dome. What is a Portumac, and how rare are they?
The sharpened cheeks give it away IMHO.

GREAT repair work btw, seeing it shattered on the floor would have turned my eyes to that of a siths. ;)

Thanks Ed for adding this. Right now I'm right in the middle of my 3 hour prep time for a troop tommorow. Just about done so I'm taking a break.:unsure
