Is there anyone else in the UK who might want to get together to get the side panels cut somewhere? Maybe its cheaper to get a few done at once?

Hi guys,
All grills are now sold and will ship this week.

I topped up the silicone today. I had to add an extra 12kg! I will be removing the pattern and checking the mould tomorrow morning....fingers crossed.

The moulding process was a success. I'll start casting one out tomorrow.

The pattern is *****ed though. Oh well.

Due to the undercuts on Han's right hand I am really going to have to peel the surface of the mould away from the castings. I was hoping the demoulding process would be a little easier.

Yeah the hands are a real pain to demold and you also have to watch out for his mouth. It tends to grab there. That's why some of the higher number editions of IC HICs had the cartoony teeth because they had to resculpt it after the fact.

Thanks for the tips. I'll have to take it easy that's for sure. I've made some progress.

I cleaned the primer from the mould that was left from the pattern.

I'll be honest, I didn't find it easy. Even though I did a relatively cold mix on the gel and resin, I was battling to keep on top of it. It would have been a breeze with an extra set of hands.

I did put a third layer down but it was dark by the time I had finished. I managed to trim the edge nicely while it was still green.

I'll be demoulding tomorrow, after I P40 some timber supports into the back.

I'll be sure to check back tomorrow then. You have done a fantastic job on this project so far.

Any ideas on how to paint it and what paint to use? I would imagine its too big for spray cans.

In fact, it's a shame you didn't decide to test it with a lifesize Jelly (Jello) Han in Carbonite, first!
You could've thrown a party for your whole street, and fed 'em all on big chunks of Han jelly! :lol .......... :sick

Seriously though, some *great* progress on what promises to be something a lot of us have wanted since seeing TESB in 1980 :)

And genuinely fascinating to see the step-by-step pics of the mould being created, and the first casting being laid-up in GRP :thumbsup

I may do another batch of grills next month.

I got my test casting out of the mould. Overall I'm pretty happy with the results. The details came out great, bubble-free. There are a number of things I need to bear in mind for the next one. I need to pay more attention to the recess undersides - these are full of bubbles, that I am going to fill. I'll use more pigment in the gelcoat and go heavier with the second coat. I'm also going to use a heavier matt for the final layer.

The casting wiggles out of the mould in about 10 minutes. I didn't need an airline or any help. I didn't even remove the rubber from it's 5-piece jacket. Unexpected, but very welcome.

I've glassed a 4x2 timber frame into the back. This has made a huge difference to stability of the casting.

Even though the box has a 5 degree slope it looks straight up and down in from most angles.

Had I cast this monster of a casting, having it standing, like that, infront of me, would have made me sooooo proud with my chest pointing all the way to the sky. All that hard work paid off. Nice! :thumbsup
