Not to intrude on your creative process, but don't you think it would have been easier to do those with styrene, or even some sintra?

You probably have a good reason for doing it that way, just thought I would ask. Great job, can't wait to see it finished!

welsh hit the nail on the head with his answer. as well as it being either very expensive or just difficult to come by, i am not familiar with the material and how to make the most out of it, filler/bondo on the other head i've come very familiar with over these past months.

finally just the size, shape and angle i needed on what i did i don't think styrene wouldn't of been the ideal solution, least not for me.

keep the suggestions and questions coming though, they can be helpful.

need some help now, im at my wits end

spent too long in the garage trying to make some 'ears' from wood, sanding it to shape and its failure after failure i have given up.
i need a new way to make the ears, i am thinking of using either clay, moulding them and then make a cast and taa daa, or making them out of styrene but the problem is i have no experience with either of this materials and don't know where to get/purchase them (mainly for the styrene) or what is the best/most suitable for me (mainly concerning the clay)

in short, what would be the recommended route to take styrene build or clay and casting.
and then where can i get these materials? im UK based btw

i have looked for styrene in the past with limited success.

basically i need help (possibly in more ways than one)

edit: as i am incredible impatient i have gone ahead and ordered some sytrene, managed to find a decent website to get it from so hopefully i can make some out of that. fingers crossed.

two days later my styrene has arrived, very nice of you to offer out your own to me though, thank you Crank

its just a few sheets currently but it'll be some ears soon enough. shame im working all the bloody time though, rarely have time to work on it

my girlfriend understands my interest in making my helmet and props and movies and so on but she called me a weirdo for taking that picture, least i know her limits now :rolleyes

nice score mate. Its really easy to work with, just score it a couple of times then snap for a really clean break. Filler sticks to it alright as well if you rough it up before hand.

im going make to mould them once i make them from styrene, i'll have to look into that soon, anyone with any pointers or help, please feel free to share you knowledge.

If I can... I'll just to throw out one other option for making these parts... If styrene is too expensive or folks aren't as comfortable with the creative way you're using bondo/filler.

You could build the thickness/shape of these pieces out of EVA foam - which would give you the right thickness and sharp-looking edges, but it will also be flexible enough to get into easily into curved shapes that conform to the helmet.

Now, I know the foam isn't HARD. But I'm very certain I can fix this with Xrobot's system of coating the foam with a couple bushed on layers of PVA glue and the Rotocast plastic resin. This results in a very hard - plastic piece that was relatively easy to build/manipulate to begin with.

your thread is what has inspired me to try building my own Boba Fett bucket. Excellent work indeed, I can only hope that mine will come out half as good.

Fantastic work. The previous paint job was really nice, but looking forward to seeing it finished in its true colours.

I'm just getting into styrene myself and the best tip I've had to date is how to make styrene goop.

If you get a good quantity of the type of glue that melts the styrene, you can take any off cuts and put it in a glass jar with some of the glue and it will melt the styrene turning it into the goop (keep adding styrene untill you have the consistency you require, the more styrene to glue there is, the thicker it will be, but too much won't melt). It's fantastic for edges and gap filling as it sets hard and can be sanded just like any other plastic. It also stays pliable enough to make press moulds with.

Very nice work.Ill be honest I had my doubts as well when I saw the bondo laid on so incredibly thick at the start but this has turned out amazing.

can you point towards a video or tutorial detailing this, sounds like it would be very useful. need to get some of the glue though first.

Other than putting the pieces in a jar with styrene glue, there's not much else to tell.

It looks like this (still a lot of room for more styrene)

Use a lolly stick or similar item to put it where to want it and let it set. Sand as required :thumbsu

Its called Dychlo. There are different versions of it, but any glue that melts styrene to create the bond should work.

Using different ratios will determin it's viscosity, very usefull in certain situations.

i am close to having some ears now, ive spent long enough doing them, but still need some tweaking here and there, as everything always does.

didnt really look at the picture when i took, them now i've uploaded them and ive actually looked at them, they are ...lets say lacking in clarity.

just silly-taped to the helmet for now get a look see.

through that sun is a ear cap if you can see it.

i've not sanding down the right side of the helmet for the ear cap to go on yet though which i why its sticking out half mile.

if unpleased by this small updates heres a hamster on my helmet to make it up to you :)
