Altairs Dagger - Build Thread - 95% Complete

This is a commission I was given recently, its Altairs Dagger from Assassins creed. I did this job in my spare time over a month or so, and inbetween my custom shark mask (build thread will be in SnM thread).


First off was the blueprint :

First challenge was making the impression on the blade. I find working with Balsa to be great if I know im going to be making a mold. Cuts the hassle out of working on solid materials, and can carve most of it with a stanley knife easily.
the lines on the left were from a metal ruler and a pen. Then I had a bright Idea to slice a line with the knife, then use a leather stamping tool to indent the section. Picture speaks for itself :

And, now the blade has been hardened with rotted wood hardener, and sealed over with blade putty and spray putty. Sanded to 1200.

These are the handle pieces, I sculpted with plasticine, made a 1 part mold, cast to polyurethane, set either side of the handle, and filled the seams with epoxy putty, and sanded to blend the seams. Do note there is an extra line on the back part of the handle, this is added for identification purposes

Next up was the mold - Which was my first 2 part mold, and it did produce a small headache. It was returning casts with sink holes, regardless of a trough line around the piece and block plugs.

Solution? standard 10mm drill bit, through the plaster. Repacked the mold with the sword, sealed the mold. Filled the holes with silicone, and wallah! working mold :D

I had casted this with Polyurethane, and 50% aluminium powder / 'aluminum' (for you in the US xD).

So next up was sanding : 240, 360, 600, 800, 1200, 0000 steel wool. Buffing - I used 'mothers mag', 5 passes with a microfibre cloth, then a clean microfibre cloth, and lastly a clean 'polishing cloth'. It came it really nice! Very happy with it!

Started the polishing on the handle piece.

So, all that is left to do now are the star decals - I didnt have the time to find a 8 sided star stamp as this piece is due for this weekend 10/11/12. So Testors decal paper is the best choice to get this done.
After the stars have been attached, i just have to sprayed some 'mr. color. 'Soot' paint' around the handles where required. I have used a little boot polished in the indented line, and the lower areas of the handle to simulate grime build up :)

this is very cool, but altair is in AC1 not AC2 just saying;D

hahaha never played the game xD , only got given ref images lol. The girl had said AC2 so I rolled with that hehehe, thanks for the correction!

Nice work! For something like this you'd be better off building up a mold box out of MDF. You can then easily pack it with clay and get the dagger leveled in the box, then you pour it, flip, clean off ALL the clay, apply mold release liberally, and pour the other half. You can then make two separate boxes that house the mold halves that you can lock together for pouring casts.

Ahh thanks for that!

Thats actually a good idea, ill modify it a touch to save the amount of silicone used (like in the linked tutorial, by using a second layer of silicone emphasised on the blade region with silicone block plugs), but yeah, pushing it into a bed of clay seems the way to go! as well as a box wall, it should help to keep the plaster squared off too.

Hah! That is a pretty sweet method, cant get more accurate than that! Although for the low budget workers, its an unwanted expense on alginate >< Thanks for the link though!! :thumbsup

Thinking about this... I wonder how Gelatin would work being poured into a mold instead of alginate purely for the sake of saving a lot of money.... Hmmm, and after a little research there is apparently a 'vegan' alternative to gelatin called Agar Agar (1 teaspoon to 2 cups).

Think I need to run some tests!!!
 
Wow, nicely done. Do you have a template for the dagger? I want to build one out of some 1/4 in plywood i have but i can't find a decent template. Also, how long is the dagger from pommel to tip? And about how you made the dagger, did you make a model of it from wood, then make a cast of it and cast it with a mixture of polyurethane and aluminum? I know it seems obvious, but this is the first time i have seen such a procedure. How strong, cheap and usable is Polyurethane/aluminum? Also, what is the best way to do the handle? I have bondo, resin, pvc sheets and such, but i can't sculpt very well. Any tips?
