We made 2 versions of this suit. The one for the film, and then another for the TV series, after the films release. They used the same tooling and molds. The main different is the TV show was painted gold and red, while the movie version was vacuum metalized in gold, then painted red. The top of the head in the movie was sprayed with dulling spry so as not to reflect the movie lights. The TV version did not have the complex LED display in the lighting bolt.
Here is a hi res scan of the TV version

We are pretty much shut down, so I took a minute to go find the original patterns (The ones we have left) and here are some reference images of the original vacuum-form bucks. I thought we kept the leg bucks, but I didn't see them. When we moved, we threw out a 20' dumpster of molds and patterns. The elbows where made using the articulated ball type elbow pads. We molded them and vacuum formed our own, since the commercially made ones are a vinyl material that will not hold paint well.
Since we only made a couple of these, we added water-base clay (now missing) to the patterns for forming.
These were made by taking a "snap" (temporary mold) off the sculptures, then using Bondo-resin to make thick skins and back filling with rigid foam. The bondo resin was then detailed using rifler rasps and files, and sandpaper. Then the parts where vacuum formed in .090" thick plastic.

Is this something you would consider to make molds of and send me some I really appreciate the photos u shared I cant believe it's still around for that many year

No, not at this point. If I find the legs, I may have the guys pull some parts because we were going to make a different style of robot out of the body pieces, and if we do I'll give some extras to Orbital Surplus to sell on ebay.
