Abs Plastic Vacuuforming vs Polyurethane Casting for Stormtrooper Helmet

Alrighty so here it goes. I'm planning on sculpting an OT Stormtrooper helmet using water based clay and I'm wondering what would be the best way to make wearable copies. I have only ever considered vacuuforming, but a 2 part separating silicone/fiberglass resin mold seems to be the easier/cheaper way to go instead of making a negative mold of plaster, then making a positive buck and then vacuuforming. I currently do not own a vacuumformer and was considering building one for this project. What do you think would be the best course of action for this project? The way I start my sculpt will be effected greatly by how I plan on casting it.
 
What are you really trying to do??...........create one helmet for yourself?...or create multiple helmets for sale??

It will cost you big time to get a way to 'cast and sell'..and then what?....price wise OT TK buckets are everywhere and cheap.

Not sure of your premise with this intention....but I wish you luck....;)
 
I guess I may be doing a little of both actually. It's always been a dream of mine to be able to make trooper helmets and to produce diferent variations of them. The entire process in itself seems like a fun challenge and luckily I have the funds to support this hobby! (For now) My main goal is personal creation, but if I have the option to sell a few of my creations, then the extra credits couldn't hurt. ;)
