Began trying to clean up the cast helmet. It still needs work but its getting there. Also coated the original foam helmet in polyurethane so I can eventually set it as a display piece.

I second this. Regardless of whether it works or not it would be interesting to see attempted. Good things always come from pushing the boundaries (safely). Even if its just knowledge and experience.
I don't claim to be an expert on these things or even have any experience but I for one, don't see why it wouldn't be possible to do what he is suggesting. This wouldn't be the first Iron man made out of aluminum on here and I haven't heard anyone raise any objections about the others based on...
I'm currently working on a Halo 4 Master Chief, a Mk VI Iron Man and the Witch King of Angmar from Lord of the Rings. Plan is to have the halo and LOTR suits done by Halloween :)

A lot of people use plastidip to coat the foam. What ever you do don't use fiberglass on the outside of the piece. You might be able to just apply a couple coats of the resin and hardener without the fiberglass to the exterior if you didn't want to use plastidip though. Idk for sure, I haven't...
That's the same foam I used for my Mk VI. I love them, I got a few looks/comments from the cashiers at Michaels when I walked up with like 20+ sheets at a time though lol
I figured it out literally the day after I posted this thread. It was my first time trying to write code and I was over thinking it and had included a couple lines that didn't need to be there. Once I deleted those it ran :) Guess I just needed to leave it and come back later with fresh eyes...
My first foray into the world of costuming. I made this a few years ago after stumbling upon the 405th.com. Its pretty simple as far as costumes go, just reinforced Pepakura, a motorcycle visor and a few LED's. Took me about 5 months to make.
Update time for the molding/casting. Made molds of the chest plate, hand plate, elbow and helmet. Made a cast of the hand plate yesterday and it turned out pretty well if I do say so myself. Of course it needs a TON of clean up but I was pleased. So I figured I would try the helmet next and it...
I am using silicone rubber and polyurethane (Smooth on 65D) from Smooth On, as well as Aqua Resin, fiberglass, and modroc bandages to make the molds outer shells.
Ok just a quick update. I have finally begun the casting process. This is my first time making molds like this so we will see how it goes.
