If memory serves, the saber from ROTJ was a Graflex from ESB modified to look more like the other movie sabers. They probably just left the d-ring on the bottom and not worried about it.

Are you using Testor's Metalizers? If so, there is your problem. The instructions say to mask with wet paper only, no adhesive backed masks. Otherwise, I have no clue.
