I was thinking of using hot glue to "tack" it in a couple of places. Then use Milliput "epoxy putty" to fill the seem and provide more strength.

The problem is STLs have no measurement unit built in, but almost all 3D printing slicers expect the STL to be in millimeters (mm). So when you import the STLs into a problem you need to make sure to select the import to use mm. I used Netfabb Basic to resize the STLS as well as reposition them...

There shouldn't be much of an overlap, the corners should just meet I think, here's how it looks when arranged in Netfabb.

Here's a look at what I did over lunch. I've only started on the left, and it's all done by eye so it'll be closer than the original was but not necessarily accurate. The first shot has a rectangle in front aligned to the middle so you don't get confused with the unmodified side. I want to clean...

I actually use Sketchup for the modelling, I only use Netfabb for basic resizing, rotating and positioning. I'll give it a go when I get some free time.

You are correct, I used Netfabb to place the pieces together and there is an overlap. See below

The scale is Helagaks default scale, so yes you will need to bring it down to 88%. Not sure of their orientation yet, probably need a bit of trial an error to see which orientation gets the best final result.

I was going to wait to see how the print of the cheeks went before starting on them. I've had some trouble with my printer jamming the past couple of days. Think I've got some dodgy filament. I might work on it during lunch. I was thinking of slicing them lengthways so you can print two halves...

I've spent a couple of hours removing the pipes from the cheeks, and adjusting the size of the bottom two to be more accurate. I've made a real hash of it, but it should be printable, let me know if anyone wants a copy.
