Hi all, I'm in the depths of building up a Vader for my 7 year-old daughter. Things are actually going pretty well - belt, boxes, chest armor, all done by scratch and looking good. The Hasbro voice changer helmet is giving me fits, though - not sure I'm a fan. Is there anything better out...

Is the handle metal? After a suitable primer, I'd suggest looking at the Brownell's Aluma-Hyde II paints. These are some of the more durable rattle can paints I've found - colors are limited, but they're tough. Lucky for you the handle detail is raised, so you should be able to mask that easily...

Yep - square steel or aluminum stock from the hardware store and a grinder. I'm no metalworker, but I did it myself pretty easily.
