In the end scene, you totally see the dude running with it in his hand, holding it like this.

That hand position one of the factors I'm using in considering the size, in addition to scaling based on the gloved thumb in the picture. These guys are 75 wide and I hear the R2 slot is about 75mm also. I think it should be this width and perhaps a tad longer than I made it. I unfortunately don't have an R2 of my own to test it.
Do you think maybe he was holding it that way because they were waiting for the paint to dry?

Also, do we ever see the other side? Could the gold circles be on both sides?

EDIT: Looking again at the screengrab, it looks like your top radius may be slightly off. I'm not sure, but the real deal seems to have less of a curve...
 
Couldn't you measure the width and height of the slot on R2? It should fit in that slot right?

If I had an R2, sure :). But who knows anyway if that's what they did. We're mad close with size anyway... Someone measured and said it's 74mm or so.

Yes, very funny :)

It's so hard to tell the curve when the part is being held at an angle. It's super easy to adjust. I'll change that and lengthen the card a tad for the next prototype.

I ordered two types of gold vinyl, first one is here, this smoothed one. The brushed kind is still on its way. Here it is in comparison to the painted one:

So today I cut the smooth gold vinyl instead of using paint, adjusted the width, length and arc, and tweaked the black bar so you don't see any white on the side of the black part.

The brushed gold vinyl is still on its way, but I like the vinyl better than paint already. Plus it's easier to do so that'll keep the cost down.

I messed up the placement of the vinyl on this prototype... It's too high.

Me likey! I think it looks a thousand times better! Aside from the placement, of course. Like you said.
 
So the fancy way to do this:

Route out the copper PCB, transfer a vinyl sticker as a mask, etch away all the exposed copped, remove the vinyl mask, nickel plate the copper, gold plate the nickel.

Could it be possible to reference the a new hope scene when leia gives r2 the plans or would that not work with this one? Also the second version for the placement seemed better for the gold rings but with the third version gold color
 
You can't see anything in ANH.

Yes, I noticed that and mentioned the placement and color when I posted. I'm in the prototyping stage right now, and everything will be corrected for production.

Etching, refreshing solution with more oxygen, and finally removing the mask! If it turns out this color of the fiberglass is no good, I'll paint it the right color before removing the mask.

Next step is playing the copper with nickel, and then gold!
