Hey, first post here. Created my account to do this.
Unfortunately, I don't have any work-in-progress pictures of it. I really wish I'd taken some, but oh well. Live and learn. All I have are finished product pictures. However, I can talk about the process.
First I began with a cardboard base, held together with hot glue. I added the polygons on one cardboard triangle at a time. That being said, I didn't use a pattern printed out or anything, I just free-handed it, using triangles to build up the profile.
Then, I laid down fiberglass tape, covering the whole thing and adding some structure to the weaker parts. Then, this was covered with fiberglass resin and sanded down smooth. I further smoothed it down by applying a fiberglass filler and sanding that down too. I had trouble reaching certain spots on the helmet, and you can see in the pictures where there is a rougher finish. However, I did leave it a little rough and unsanded a little on purpose to give it some texture.
Finally, I painted it. I began with two coats of primer, and then moved onto some neat spray paint I found - "Hammered" gray - It gives this beautiful marbled dark gray texture as if the metal was hammered. I hit it with two or three coats of that, then weathered the entire helmet with black and brown acrylic.
I had the inside wired up since cardboard - A simple toggle switch and a flat rechargeable battery hooked up to an LED at the front. After painting, I embedded the gem, a blue crystal rock I got from a craft store. I painted carefully over the seam. Finally, I felted the inside of the helmet, making it much more comfortable to wear.
