Warhammer 40k Space marine costume. Help needed!

I'm green as grass when it comes to building this type of stuff.

I've seen a lot of foam builds and wood/foam/fiber builds but it's all over my head and i don't know what i should use.

I want to build a Legion of the Damned sergeant costume.
I have the model so that is a plus.

BTW there is a HUGE skull on the left shoulder instead of "normal" guard to the right.

I will lose the banner for this build but still make the hole for it in the pack just in case i might feel like making it.

So my question to you guys is. What is the way to tackle this project?
Also about the helmet, what is the best way to make one of those?

I would just take the regular space marine pepakura files and modify them after they are built to have the details. There are forums based on this entire theme of costuming. I would check with them for suggestions as well.

I would attempt to contact the guys that recently made the vac formed suits on here, see if they'd be interested in parting with an unfinished unpainted kit. Then start work with that as a base.

I've looked at that thread before. But 1 thing keeps bothering me about THAT build and it is that you can see the seems. I'd try my hand at that but no idea on how i should cover those up. >.>

With my SM build I have fibreglassed pep pieces that I have "skinned" with foam.
