Start of the Leather Body Suit!
Leather BodySuit

Test fit for the “bodySuit”. I decided to make it out of 3 pieces after a lot of help and consultation. The shirt is a breathable sports shirt in which I added thick durable spandex sleeves to hold the leather. The corset is just muslin mock-up 1; it still needs modification before I can go into make the final base corset. The pants are durable spandex and high waisted. All of this will serve as my base to hold the leather strapping.

Final shoe armor on the shoes and fully painted.

I started the armor by making a pattern; first out of masking tape and then testing how it would look with paper before moving on. This stage is a lot of back and forth until it’s right.

Using the patterns I was then able to make my base armor out of Black Worbla a heat moldable thermoplastic.

I decided to cover the Black Worbla with a thin layer of Bondo (autobody filler) so I could carve out some details and really give it that underworld antiqued look.

Final Greaves

After they were structurally sound and all textured I was able to paint them! Here are the final greaves minus the knee armor.

Greaves1.jpg
Shard’s greaves were a little on the complicated side, so I had to start with a pattern to make a clam shell like base structure to hold them on. Once I had the pattern I was able to make a base out of Worbla, a thermoplastic.

Greaves2.jpg
After I made the base armor I needed to start adding in all the segments. I began by making a pattern and then translated those into Worbla as well. In total it was about 10 hours of cutting and forming all of the segments.

After hours and several layers of painting the piece is finished and ready to wear.

Gorget1.jpg
This past week I decided to tackle the chest armor and started with the gorget. Like the other pieces I made my pattern on my dress form and then used that to make my base for the armor out of worbla (A thermoplastic).

Gorget2.JPG
After a ton of modification and making sure it fit together properly I used bondo (auto body filler) to fill in gaps and smooth out irregular surfaces.

Gorget3.JPG
To give it that worn look I used the bondo again to add texture. I also added the rivets at this point to give them a fused armor look.

Gorget4.JPG After a ton of sanding I used worbla again as my base to add her sword crest. Sadly it wasn’t giving me the look I wanted so I went back in with the Bondo and did most of the detailing and final sanding.

This is turning out wonderfully! Can't wait to see it all come together. Your finished paint job and weathering look spot on. I'm sure the additional weight of the Bondo will make this a heavy costume once completed.

Thank you so much, I think the painting maybe my favorite part! Yeah the bondo can get heavy but I am trying to keep it as thin as possible :). So far everything is ok!

Thanks for the details for the suit .... I'm working on making a suit for my Catwoman outfit for FanExpo so reading your tips was helpful :) much appreciated!
