WIP Master Replicas Darth Maul duel edge to battle damaged convo

Hi guys thanks for looking. First I want to say I am by no means a SaberSmith, to call myself a novice would be giving me much credit

I recently picked up a full duel edge Darth maul lightsaber for a really,really, really good price with the sole intent of making a battle damaged saber out if it. I already own a mint version of the MR duel as well as the efx legend but the BD has alluded me for far too long.

The saber I just got was in pretty bad shape, lots of dents and putting,as well as the O-rings were shot

I cut the lightsaber with a band saw right in the middle. Then cleaned up both ends with a wire wheel. ImageUploadedByTapatalk1398218824.357434.jpgImageUploadedByTapatalk1398218837.310921.jpg

My original idea was to use a plasma cutter on the end to give it that "just got cut by a lightsaber look but it turns out plasma cutters and aluminum don't work together well. It was almost impossible to keep the cut where I wanted it and it was shooting molted aluminum at me so I though I would see if anyone here had any input or any other ways of achieving that look? So now I need to figure out if I want to go back at it with a band saw on a angle and cut that end off / try the Plasma cutter some more in hopes of redeeming it .

Also for the other half of the saber I'm planning on cutting it back and using the Crystal chamber end cap from my Maul fx saber to make that one more "traditional"

Also if anyone can direct or help me with weathering the sabers to give it a more charred BD look that was be awesome too.

Dip the end in some aluminum black, then buff it back down until you get the look you want.

Is that how most people do the weathering, aluminum black ? Again I'm completely new to modifying my sabers. After I use a chop saw to recut the sabers on a angle and give it another plasma weathering I will go pick some up. Thanks for the tip :)
 
That's how I've always done it. It gives it a nice charcoal gray, flat, grimy look. and it won't scratch or rub off like paint.

All the dark parts on this custom is aluminum black.
