I'm curious to see how you will be sealing the foam and painting it.
You mentionned a couple of post back that you weren't going to use flexbond - and you were going to try something and post the result.

Did you try that something ??? and what results did you get ???

By the way - the armor is awesome... and CinammonB said, the craftmanship is amazing, I like the fact that you're really making sure we won't see too much of your undersuit.

If anyone is interested in a seeing a finished FOAM Iron Man, check out Cybacks:

Foam texture does not seem to be a problem.

I AM going to use flexbond after all, I think. I found a place in town that can get it for me.

My bright idea was adhesive vinyl...like for signs or car graphics..the big sheets that signshops have. I found a place online that sold samples so i ordered a few shades of red and a gold sample piece.

Unfortunately, the vinyl doesnt adhere well enough.. Also, i was hoping i'd be able to pull and stretch the vinyl over seams and creases in the suit...but to do that, the surface you're stretching over needs to be ridgid enough for the vinyl to conform to. The foam structure just squishes under pressure, so it's not going to lay smoothly on the foam.

So i'm back to flexbond. I've pm'd BrotherFoster about the process..I'm hoping he'll hit me back with tips and advice on how to use the flexbond and the finishing processes. I'm not sure if i need to get the flexbond tinted, or if i need to paint the flexbond on followed by a coat of color.

Thanks for the compliments. I'm going out of town for the rest of the week so i'm not going to get much done..but i'll be back at it hard next week.

Awesome. Look forward to seeing those pictures. BTW Iron.. what do you plan on doing for the arc and hand repulsors? BTW I think I am going to try and incorporate real bolts/screw heads in my build to help give it the notion of metal.

Love this thread, thanks for sharing so much. What I like about the foam builds is that it seems you can move around comfortably in the costume without fear of damaging it. Is that true? Great work by the way.

Since building mine I have been test fitting each piece and yes.. it is comfortable and squishes if it is pinched or crushed in any way.. so yes I don't think we'll need to worry about damaging anything.

How much did you pay for your helmet? I was thinking about grabbing one of the $25 Halloween ones and then strengthening it and rebuilding it/painting it.

Stomach piece pics will be posted Monday. It is very easy to move around in. Since I hvent painted it yet, I don't know how well it will hold up to extended use, but the foam will never rip or tear.

The helmet was a bit pricey, but not too bad...$130. I bought a raw leftover cast from VashDStampede that he posted in the junkyard. I really wanted a super accurate helmet, just because it's a focal point of the whole costume so I went this way instead of foaming it. I plan to light the eyes and make the faceplate detachable, so I can take it on and off to talk without removing the helmet. It's in the mail on it's way right now, should be here early next week!

Love seeing these templates. Hopefully someone posts a whole document or many pics of all the templates used to make these masterpieces. I think this would be much more practical than bondo for someone without much workspace and experience.

Once your done will you just spray paint it, or is there some kind of coating youll be doing?

We've talked about it a bit in this thread, but to recap: I'll be using a product called flexbond. Based on recommendations from Brotherfoster and Fullmetalsam, who both have done foam costumes before, i'll be paiting that on as a coat of adhesion promoter. Spray paint will go on top of that.

Iron Maniac, When I googled Flexbond I got several hits for a tile mortar, one for an arrow glue, and one for a product named flex-bond 5000, which is a sealant/adhesive...Now I doubt you guys are slathering foam with thin-set mortar , but can I get a link?

    EDIT: Is it Flexbond 165?

I haven't figured that one out yet, but i imagine it will have to be some sort of tights in dark red. I'll have to start looking for those soon.

Simple, just use an exacto knife, slice into the foam with the blade at an angle, and try to keep your blade at that consistent angle as you make your cut across the foam. I usually cut pieces out with straight cuts, then go back and cut angles as i need them.

I'll be posting pics of the ab section tonight.

Has anyone actually used the flexbond on this type of foam... the foam listed above is like a foamies sheet. I want to try this... and have made parts with the camping mats but has anyone used the flex bond on this material and what does it look like.
