Yep, I had planned to use bondo. It was more my idea to use it to cover the seam after I had secured the halves together first. I thought the gap, approximately 1 inch would need a bit more support. Am I wrong?

The bondo is what's going to fill the seam, pack it in, wait for it to dry, sand it down to be flush then paint.
My impression of this is that you would use a strip of ABS, Styrene or whatever you were going to use, then bondo to fix the seams.
That is how I've heard it described to me when others in my area work on their helmets. The only exposure I've had to bondo thus far is to fill in screw holes...I was going to use it try and fill in seams, but I had no idea how fast it became rubbery and unusable. I perhaps used too much setter in my mix, but I'm told it still gets to that stage pretty quickly anyway. The secret, I'm told, is to not worry about fine details, glob it on, pack it in and just get the details when you sand off the crap you don't need. Good luck!

So, I decided to modify this little helmet and show my progress. I am no expert, but hopefully my progress ( or failure) might assist another in the same boat. Any criticism is welcome. Not going for real accuracy here. Just fun.

First , I took some measurements of child #1's head. It was apparent the helmet needed to be longer, so I ended up cutting it in half. I then made a styrene spacer. Child #2 chimed in and wanted to be included, so a larger spacer was created. Child #3 ... was ignored because it was getting out of hand...

I then braced and glued to the styrene spacers to each half of the helmet and double checked the fit. Kinda large- now my head can fit- but oh well, forge ahead anyway.

I cut the visor out and then began to fill the gap with bondo. More to come for those interested.

If anyone was interested, here is where I am now. Bondo,styrene and lots of sanding. I think the "ears" look too far forward but the recipient doesn't seem to care and wants to wear it painted or not.

Any other dad's working on something like this? I'm a fan of ONE END's thread. Anyone else? This is taking forever.

Started painting...had a few masking fluid issues....but moving along.

Awesome work so far, sir. By the way...where did you and ONE_END get these Mini Fett helmets. I'm not a daddy yet, but I think I oughta pick up a couple now before they start costing a mint.

ONE END sculpted his. Take a look at his thread. I'm not that talented. The one I got was a scaled down version a member made using TDH templates , I believe. ONE END's is a better size. In fact, I took measurements after I modified mine and they are pretty much the same as his. Go figure. I like how his "ears" and such are separate too.

A few more...I have alot of respect for those painters that can do an accurate Boba Fett.

Done with painting. Just need to attach the stalk. The topical portions are painfully obvious but the recipient was happy regardless.

Finally added the rangefinder stalk. And followed ONE END's build and made some foam gauntlets along with his belt pouches.
