thanks man... i'm as excited as you are painting the helm but unfortunately it is the last process in my to-do-list and it wont happen anytime soon since im thinking of making a mould out of it...

dont worry i will post the painting progress if im on that phase of the build... keep posted:)

Careful cutting the faceplate off with those curved and sharp corner areas. Dremel cutting wheel is nice for straight segments but not so much with the corners. I used a narrow tile cutting bit and mangled the edges pretty bad on mine. Those bits like to jump around.

Got them mostly fixed but I'd hate to see that happen to such a nice helmet.

Are you separating the chin portion too, or leaving it as a 3 piece helmet?

thanks man... sadly i read your caution just right after i finished the face-off surgery a while ago...

but the good thing is, your advice is right... and am glad i did the right thing (exactly the way you described it -- lucky me:))...

i'll post the updates tomorrow... hope everyone can learn from it...
and yeah, it will be a 4-piece helmet... just like the movies'


Do you think it might be safer to cast it before removing the faceplate? You'd have to cast it again afterwards, which is more work/money, but if you botch the job you can just make another.

I thought of that first... but that will also mean 2 sets of mould (1 for the whole helm, then 1 set for 4-piece helm)... way costly for me...
Also, Aron (below) has a much better explanation why i dont worry that much :D

Hi there, your work is stunning, cant say enough good things! can you describe how you got the curve of the face plate perfect? also is there any chance you could make a you tube vid of your sanding process? (sand first with 60 grit then 120 with orbital sander then 600 grit with sanding block ect) im starting the bondo process soon and im pretty nervous, would love to see how the best do it.

the curve on the faceplate is really hard and tricky... but what i did is to check how the light bends and creates shadows (every once in a while) while sanding it...

as of now im pretty much pre-occupied by the build and have no time to make vids... so i will tell you instead...

actually, i believe you have a good idea on how the sanding works because the example you point out was the one i also use :D...

but all the sanding i did by hand... nothing fancy... just using a 2"x1.5"x3/4" plywood wrapped in sand paper... oh and for hard to reach areas, i use Mr. popsicle... lol:lol

Step by step:
1. Body filler application
2. After dry... sand using 60 grit
3. Sand using 100 or 120 grit
4. Sand using 220 grit
5. Sand using 400 grit
That is what i've done prior to primer application... im no expert but it works for me...

Lastly im planning to sand it on final stage (before moulding) using 600 or 800 grit... (im thinking of wet sanding but im not sure)... i'll tell you when im on that phase of the build...

It has been recommended to me by an automotive paint supplier to not sand higher than 400 before painting. Her reasoning was that the paint will have difficulty "sticking" to such a smooth surface and you run the risk of your paint flaking off.

Especially if you are casting it because (her words) "paint already has difficulty sticking to urethane plastic and requires an adhesion promoter as well for good bonding"

She recommended sanding up to 400 grit, primer coats, 400 grit, base coats, clear coats, then sand up as high as you want for that shiny smooth finish.

Anyone with more experience agree or disagree with that?

wow... that is a really helpful tip... thanks man for sharing...:)

i wonder if paints have the same difficulty sticking on polyester:confused... im planning to use polyester resin and FG for my cast since PU resin is nowhere to be found here in our place.

Congrats on a great seperation job! :thumbsup Looks very very cool! I'm sure a little tlc with some filler and bondo and then re sanding wil bring this back up to scratch, Nice work man.
