Wow! I'm really impressed that one can get this kind of quality from starting with a paper model. I recently worked on the Iron Man armor for Avengers, and while I can't talk about Avengers, I can describe the Iron Man 2 Mark 6 helmet to you builders so you might understand a little better how it's constructed. I don't know if it will be interesting or help at all but here it goes:
It's mostly from 3D printed parts that get silicone molded and recast in thin fiberglass.
The helmet is molded and cast with the ears attached, but the lower rear section you removed is a separate piece. As are the faceplate and lower lip.
The rear lower section magnets in.
The face plate and lower lip get gold plated then brushed then painted. They look so sweet just plated though. Like a gold mirror.
There is a helmet with the faceplate attached, and one with it permanently up. If you are mechanizing it or have one that does both, you are better than the movie!
The red is a custom mixed automotive paint and painted on much like a car.
That's all I'll say, I don't want to get in any trouble, though I think it's ok to talk about the old Mark 6.

They don't tell us the cost of "growing" parts, but I understand it's very expensive, sometimes into the thousands for large pieces. They have a small machine in house but the large stuff is done at a place called Solid Concepts. You could look into their costs. I know the higher the resolution, the higher the price. On the Iron Man helmets everything was grown accept for the tiny bolt details and the interior of certain "insert" face masks, which were kit bashed, molded and then cast in rubber.
As for the Mark 7 suit, I'm sad to say that accept for one helmet the entire thing will be CG. The one in the poster looks like artwork we had, but they could continue changing it right up to the release. No idea what the final look will be. And legally I can't describe the helmet. But from a distance you'd hardly notice a difference.

in France, 3D printing is expensive, the more expensive stereolithography I think: about 3000 euros for a bowl of machine blender transparent, but probably less that sintering the powder with a precision of 0.7 mm but it's 100 euros per cm in height and the width was limited. I tried with my boss to make parts of the armor but I needed a big budget.

Really great work so far, I cant wait to see it finished.
I was considering building a IM suit in time for the Avengers but the design seems to be 'up-in-the-air', the main focus being the chest piece, because based on the promo posters the suit has a circular center, yet in the avengers teaser trailer, at 0.54 the IM armour has a triangular center.
Unless perhaps he uses the Mk VI armour at the start and builds a new one for the second half??

Its been a while since my last update... (kinda hibernate :lol)
Well its 1 month and 1 week now since we started our bulid... progress is a bit slow for the past weeks... anyway time for a little update...
After I succesfully separated the helmet into 3 pieces... i added FG on the lower lip part for extension...
Then put body filler on all the rough edges...
I am worried on forehead center part cause its kinda flimsy this way so I added support through the help of non-other-than my best friend -- Mr. Popsicle :lol
His stiff body provided enough lift to support the part
Good job my best friend:thumbsup
Body filler on the jaw part (added details)
Body filler on the forehead center part (widen the V-shape angle)
Almost done... and so I thought... until...:confused
... the QC inspector (perfectionist brother) came in and did what he do best... "SCRUTINIZE":angry
Armed with his BIONIC eyes, he spotted discrepancies I never thought of existed... :eek
ACCURACY FAILED!!!
The left side was not same with right side... and so i made a template to check....
Shocked that he's right :eek... I hate it when he's right:behave
Lines were not movie accurate...
I am a perfectionist myself, but my brother is way beyond the chart...:cry
Staying true to the accuracy we're aiming, I have no choice but to make the necessary corrections... lots of work to be done...

Your drive for this amount of accuracy in truly inspiring mate, the helmet looks killer and sharp already but if you make those modifications I can only guess that it'll be all worth the while.
Best to see them at this stage before it's painted.
I've said it before but I'll say it again, this build has really impressed me. The sharpness and accuracy already shown is simply stunning!
Your drive for this amount of accuracy in truly inspiring mate, the helmet looks killer and sharp already but if you make those modifications I can only guess that it'll be all worth the while.

seriously how much you aim to to make it perfect amazes me, its already so clean and to me perfect, what do you plan to do with the helmet when you reach your goal?
