    Aug 17, 2012 - Ironman Helmet for Airsoft FINISHED! #1

    Hi all

    I'm new and this is my first project,

    If I explain what I'm doing then if anyone has any suggestions please suggest away :-)

    Right so I'm getting a cast of the ironman helmet of eBay and then I plan on converting it to safely use in it airsoft.

    This is the cast


    Then I plan on cutting up an old airsoft mask to use the metal mesh from it so the eyes are safe.


    I will cut the bits I need and mount them on the inside, and probably back with foam.

    Now this is where I'm struggling, I want the eyes to light up and I can't use el tape as I need as much field of view as possible.
    So I have been looking at white EL wire the 1.3mm stuff and putting a lining around the eye socket but I'm worried about the light not filling the socket and It looking like 2 rings of light.

    How would people suggest I spread the light out?


    I am also going to fit a very small fan in the chin to keep my head cool.

    Have you considered not using LED lights and instead using reflective tint film over plexiglass with the wire mesh behind it. This would allow for a wider field of view and less interference with lighting.

    I thought about using some airsoft glasses but when I used to use them they steamed up a lot.

    Hmm. Just had an idea popped Im my head. What about giving the mesh a clear coat of clear nail varnish or something to give it a reflective base??

    I would strongly recommend fore Going the wire mesh and use clear polycarbonate for the lens. I play airsoft and have seen the bbs actually shatter on impact with the mesh sending sharp shards of bbs into your eyes / face. And why light it up, your just going to make yourself a MUCH more noticeable target

    I would suggest sing one of these masks and converting it for use for airsoft:


    Here is one for sale on eBay (for WAY too much!)

    I have seen them recently at walmart and Walgreens for about $10.
    It will give you a decent iron man look but also a MUCH better field of view. Have you ever actually looked thru an iron man mask? You can't see ANYTHING!! Haha

    If i really have to once i have been and tried the cast on and seen for myself just how much you can see through.

    I will just buy one of these


    Which is already an airsoft mask but it doesnt look as good as the cast ones! Or just cut the eye sockets a little bigger to compensate?


    As for the eyes everything will be on switches. So if i do find Im getting spotted i can turn then off. I just thought it would be flipping awesome as no one else will have them

    I think that looks great for something thats already airsoft mask! id just get that and save wasting time and money trying to convert another helmet. lol

    it would, but i doubt your going to get a better looking helmet than that pre made one by cutting up a cast ad attaching it to the outside of a air soft helmet yourself is all. didnt realise you wanted it to be hand made, i just thought you was after a good easy IM airsoft helmet. in that case, i would probs cut the cast in half, like that pre made helmet is cut, attach a hinge on the to section so the full helmet can hinge open so you can wear the full helmet, and attach neodymium magnets so that it snaps shut, or clips. there should be enough room on the inside to add all the parts you need from the airsoft helmet (straps, mesh etc) and just widen the eyes a little. thats the way i would go for modifying a cast.that way you get the full IM helmet look too. give a it nice spray paint and your set

    Cheers dude, yeah I was just going to buy that in the first place but then I found this site and what people have done,

    Having spoke to the guy he has already hinged the back of the helmet to be able to wear it so that's one job down,

    I think the best option is to wait till I go round and try it on and see if it fits... And then go from there,

    I would also like the full helmet because it hurts like f$@k when you get shot in the ear! Lol.

    sweet! , yeh if it fits and is removed easily thats the most part done! then to put it on so it fits snug, either add some padding on the inside, or attach some elastic straps to the faceplate so that your head can fit into that.

    haha i have never done any kind of paintballing etc, but ive seen the bruises on people (thats why i havnt done it! lol) but i get only imagine the pain of beeing shot anywhere near the head! even if it hits the mask i bet the shockwave going through to your face still kills!

    Is there anyone on here that sells the helmets if I can't get the one I'm after?

    I dont mean an airsoft one I just mean like the one in my first post a cast one with or with out finer glass backing

    I would urge you to avoid buying a helmet like that off eBay. More often than not they are recasts and shoddy casts at that. Stick to the junkyard, there are several available

    hi all right i have been round and everything is awesome! i just have a few questions



    1. as you can see from the picture i want to cut the face plate out( green line) what tool is best to use on the dremel?

    2, (the red arrow) how do i do that part.

    3, can anyone provide me with a very good tutorial for Hinges? i really want to hinge it

    4, there a some imperfections ie its not smooth, so i know about sanding but whats a good easy sanding filler to use?

    5, i am probably going to have to cut the back part out (blue line all way round ) how do i hinge that in the middle?

    i think thats about it for now hehe

    1 i used one of the thin disks i dont know what they're called.

    2. you cut around the green and then cut the part thats left too that parts usually just some foam look at some pictures of the helm.

    4. people use 'bondo' i havent used that perticular brand but its just some car body filler.
    im going to buy some epoxy filler from resinstore.com it works out to be a little cheaper than buying branded car body fillers.

    5. i think people just attach magnets for that i dont think anyones hinged that.

    cheers dude, what about for attaching things to the helmet? do i use fiber glass or araldite? if so which type of araldite

    yeah the araldite might be useful for sticking hinges and things, you could use fibreglass to attach things but most resins cure really slowly so its not practical.

    id just get some epoxy putty im not sure what araldite is. epoxy will stick to anything
