This camping pad stuff sure has an intense texture too it. If you shopping at walmart anyway look for their workout mats. They have a very smooth back side though their coated rubber side is extra bumpy compared to some floor mats.

The seam will be pulled together with short velcro straps and then covered up with the "spine" that runs down Iron Man's back.

I cannot for the life of me figure out how to convert a 2d image im drawing onto the foam so that it wraps back around in 3d as it should.

what if you try it in reverse? like 3d to 2d then back to 3d. like make a rough model out of any kind of paper you have lying around, holding it together with glue or tape, then take that and cut it in areas until it lays flat, like a template, then trace that onto the foam, cut, glue and assemble

what did you use to attach the calves to the thighs, some kind of rivet? and how did you do the feet? did you cover an existing shoe with foam or make new soles out of foam and painted them black?
