Here's some in progress pics of my Halloween costume this year. Made out of camping mat material (polyethylene, closed-cell foam):

The thighs are in the same proportion as the movie suit; ending where the GOLD parts end. I still have to add the red "thigh protectors" above the gold in FRONT.....

Here's the exact mats that I use: $5.98 (for a 20 inch by 6-foot roll) at Wal-Mart. I bought 8 of them which should be plenty. Hot glue works best to hold everything together.

How do you plan to finish the foam? Will you be sanding it to get a smoother, more metal like finish? Maybe Bondo? Do you think the foam will accept spray paint?

You have to coat the surface with a product called FLEXBOND. It's made by a company called Rosco. It's sold in a one gallon jug and you will most likely have to order it on the internet (about $70 including shipping). You have to brush it on. Otherwise the paint will flake off. I'm going to leave the surface as is. It's pretty smooth with only a slight texture.

Is it possible to use any kind of paint with the flexbond? I am just curious because I looked it up and see that it cleans up with soap and water, and I know that some paints will eat right through that type of foam and potentially things that clean up with water.

Wow, lovin this build. Definitely subscribing to the thread.
One question, how thick is the stuff you're using? I think that will be my foam of choice for my build since it's not convenient to get out to where Michaels is from where I live because we never go out that way, but we got to Wal-Mart every other week.

Oh and I should have put this first, that is one of the most accurate Mark III builds I've seen from foam. Actually it's the only if truth be told. Don Robert's made IV and VI.

I don't know how Flexbond works, but work it does! Krylon spray paint sticks to it very well and won't eat through. Just make sure the Flexbond is well cured/dry before spray painting.

Never tried to glue anything made out of latex or latex based to the foam, but do a test on a small corner of the foam to see what happens. As for Modge Podge, I think I heard that that works just like Flexbond, but I haven't personally used it on foam myself.

Did you see wondersquid's war machine? Using the same l200 cell! I love foam stuff! I went to wal mart they did not have that in stock! Sad face! I need to make a halo suit for the 13th at the launch event!

Thanks for the compliment. I do make templates as I go, but I reuse the cardboard to make other pieces as I move along.

Weird part is that Wal-Mart doesn't sell the mats online, but some other store has to carry the same/similar mats....

paul, try looking out at REI. you'll end up spending an arm and a leg there though. if you're still in SD? maybe go to some other wal marts man! you have like 20 around the area. go to the one by college/lemon grove or go to el cajon. they'll have them in that monstrosity of a wal mart for sure.

how in the world you know i'm in SD? LOl stalker? LOl just kidding.. yeah I only went to one wal mart today so I will give it a shot at El Cajon. I need to put together a Halo costume real fast! I know its gonna look hella crappy but who cares.
