    Jul 12, 2012 - Gray Fox / Cyborg Ninja Costume WIP #1

    Hello RPF,

    I've been on this website for a while now. This is my first project submission. I hope to have it completed by Halloween of this year. The helmet is a fiberglass piece I recently acquired.

    The suit itself will be made out of a one piece Lycra suit. I'll adhere shaped furniture upholstery to it and layer the individual segments with K129 Kevlar. I'll use either Liquid Latex or Urethane to seal it. Color will be added with an airbrush.

    I'm using a mannequin with my dimensions as a template to create the suit.

    I have a 10 amp personal voice amplifier and voice modulator that will be built into the helmet. There are also plans to open and close the face mask by mechanical or servo controlled means.











    I spent most of the day yesterday working out symmetry issues on the helmet:







    As you can see, the right eye was heavily recessed. I built the area up with polyester filler, filled most of the lines and cleaned up the mouth and chin area. Does anyone have any ideas on how to make the 'skull' completely round? I've been fighting with high and low spots.

    I'm not sure how much I'll be able to update this thread because I don't have a lot of free time. I will answer as many questions about the build as I can and post any milestones.

    Looks good. My only critic would be the chin. It looks really big and masculine. It wouldn't hurt to slim that down and narrowed it.

    I've considered it. The helmet itself has a pretty menacing look in person. The chin really doesn't appear to be as large as it is in the pictures. I'll do some work on it and post a couple more pictures with more flattering angles. Thanks for your input.

    Hi, I got this helmet from Zenithvsp. A member on cosplay.com. He said this is the last Gray Fox helmet he would make. The mold had deteriorated pretty badly by the time this one was cast. He is however working on the KAI version . He said he might have it available by the fall (http://i.imgur.com/oF6w6.jpg).

    There is another Gray Fox helmet builder by the name of Pandamajik. He posted a pepakura file on his thread. He's a member on this site.

    First i wanna say whooo a bay area member AND in "THE CITY"
    I'm digging the costume man, been a fan of MSG when it came out and forgot about Grey Fox until i read your thread. Any work on the suit yet? or are you just focusing on the helmet for now? Can't wait for the finish project man

    Thanks! I've always been a fan of the character myself. When I came up with the idea of doing this as a costume, I got really lucky finding someone who actually produced a helmet I could get behind.

    I'm waiting for another bodysuit to show up right now (the last one was too small). I'll post pictures as soon as I start on it. It's a little frustrating because I have all the other materials and tools.

    I figured I'd use this time to get the helmet up to par. I've decided to change the eyes and chin area (to a more video game accurate appearance). I was able to work on it for a few hours yesterday.

    Yeah, it's pretty much the Bruce Campbell version I'm going to make a few more changes while I wait for the body suit to arrive. I Look forward to seeing how your project turns out as well. Are you just doing the helmet? Or, the entire suit?

    Not much of an update. But, here's the creepy mannequin I'll be using as my body double. The body measurements are nearly identical to mine. It's hands and feet have child-like proportions though.

    Here is my $5 experiment. I used craft foam and glued it to the junk suit using Zap-a-gap with moderate success. This was a quick and dirty to see what kind of results it would render.

    The foam is easy to cut and shape. So, I think I'll stick with that. I'll be using stitched in snap tape on the final suit. All the foam panels will snap into place.

    As a huge MGS fan (I costume as Fortune from time to time), I find this to be extremely awesome! I can't wait to see how this unfolds!

    I'm still waiting for the undersuit to arrive. In the meantime, I've made some more progress on the bucket. The eyes were filled and re-cut, there were a couple additional contours added to the cheek plates and the face plates have been cut out.

    I sprayed a coat of gloss white on it before sanding it back down to see where I was. Next, I'll be cleaning up the edges and working on the mechanisms to open and close the face plates.

    Oh, looking really good! What did you cut the plates with? I know getting a cutting tool thin enough has been a problem for pandamajik.

    Thanks, I used: Dremel Diamond Wheel Item #: 179419 | Model #: 545-03
    and the Dremel flexible shaft extension. The cutting wheel is really thin. The gap between the pieces is less than 2/16".

    That white coat looks soooo shiny!! What are you going to use as for the red LED in the center?

    This is looking SO good!
    I love seeing people working on Metal Gear props/costumes. It's one of my most favorite series and I think there's so much potential for great pieces to come out of that universe, like this! Fantastic Helmet so far, I'm excited to see the rest

    Thanks, that coat was a 240 grit finish. I plan for a 400-600 finish before final paint. For the red LED in the center (might use amber), I'm using a BA9S (LED) that will draw power from the voice amp. The bulb will be behind a 25mm dome
    magnifying lens to diffuse the light source (I give credit to indiefilmgeek for that idea).
