Emmet Lego Movie Head

I just wanted to build a head to go with my regular clothes costume. I wanted to be a little ambitious also and construct the removable hair just like a Lego piece.

I started with a 10" concrete form and 1 1/2 inch foam insulation from Lowe's. Since it's at the top of the head I glued in supports for the upper foam part. I needed a thicker upper foam part for the larger bullnose on the mini fig head.

I sanded in the bullnose and glued on the top Lego stud. Base on plans I have seen for a 10" wide head i need a 8.5" from top of bullnose to bottom of bullnose under head. I glued in a thinned one inch piece of foam from Home Depot. I will round over that edge next.

Rounded over the bottom of the head and I added the neck column. I had to make it bigger for obvious reasons. A human head is not the size of a Lego stud.

Tomorrow I will start bondo.
 
Dang, that looks really good. Of all the Lego costumes I've seen, this is possibly the only one to really get the shape of the head right and to not have the head look ridiculously huge.
 
Sooooooo Bondo eats through foam insulation and turns it into soup. I just wasn't thinking....of course it does. I had to build another Piece of Resistance. Update coming soon.
 
I finally have a completed Piece of Resistance after I melted the first one LOL

Cut in the expression last night and started laying down a heavy coat of glue.

Quick update:

While the layers of glue are drying on the head I went to work working on the layers for the hair. I wanted to make thehair like a lego piece and removable. Fits perfectly!!!

This is from a week ago. I started carving the block for the hair. I ended up buying a Hot Wire Foam Cutter. I highly recommend one it works awesome. I will post pictures soon. I have almost finished carving the hair.

So I am almost 100% done. I just need to airbrush the mouth over some stretched out morphsuit material so I can breathe.

Emmet head without the hair on. I have created the hair as a removable piece.

Inside look at the lenses I added for the eyes. I tinted some plexiglass that I heated and bent around a form to flush mount them. Attached with some gel crazy glue.

Emmet head with the hair attached. I coated the hair with a foam coating like plaster to give it that rough look.

Finished my Wife's Wyldstyle sweatsuit. She wouldn't let me put her head in a bucket. I wanted to try.....oh well. I decided to skip the sleeve. I'm tired
